A stiffening system for the perimeter edges of a foam core mattress comprising a coil spring (or other spring-based) structure disposed along one or more perimeter edges (e.g., one or both side edges, the foot, the head, or a combinations thereof including the foot and both side edges) of a mattress having a foam sleeping area. The perimeter spring structure is rectangular or square in cross-section and provides sufficient stiffness for comfortable seating on the edges of the mattress and is joined to the foam core by planar fabric elements that span the joint between them and are attached to both. The sleep area provides the softness and other salutary effects of a foam sleeping surface while the stiffer spring perimeter element provides the rigidity need for comfortable seating and wear resistance.

A quilted pad is made by chopping post-industrial scrap foam into particles and blowing the chopped particles into an air cyclone. The cyclone separates the particles from the air stream and feeds them into a foam layout machine. The chopped foam particles are deposited across a fabric bottom carrier sheet in a uniform layer. A multi-needle quilting machine lays a top fabric sheet across the foam layer, and then quilts a geometric pattern of pockets which separate and secure the foam particles. The foam particle sheet is then cut into panels and the panel edges are finished, creating a low cost but highly functional and attractive pad that can be used as a cushioning pad internal to a conventional bed mattress, as padding in the manufacture of futons, or as a low cost mattresses for camping, for use in emergency and homeless shelters.

A body-support device for use as a mattress or cushion for hospital beds comprises an inner core (10) of soft, resilient plastics material having predominantly open cells, said core having two mutually opposite major surfaces (10a,10b) connected together by side surfaces (10c). Each major surface (10a,10b) is covered with a thin layer (11,12) of soft, resilient plastics material having predominantly closed cells, said thin layers (11,12) also covering at least two side surfaces of said inner core. The surfaces of the thin layers (11,12) remote from the core (10) are covered with a plastics foil (14,15). The uncovered side surfaces of the inner core serve to enable air to pass into and out of the inner core. The plastics foil provides the body-support device with a surface which can readily be kept clean. The thin layers (11,12) afford a better and stronger bonding of the plastics foil to the body-support device.

The fabric foam laminate is produced by printing adhesive from an engraved roll onto a foam sheet during compression of the sheet and contacting the sheet with a fabric while the adhesive is tacky. The engraving of the roll is deep along some lines and shallow everywhere else for overall bonding. Immediately thereafter the laminate is cooled to quench and set the tacky adhesive so the laminate has relatively deep depressions corresponding to the deep engraving of the roll.
