In this way, a new foam plastic product is achieved which is capable of being quickly and easily mounted to mattress constructions peripherally surrounding the mattress and providing an enhanced side support system. In this way, any desired mattress size or configuration is capable of being peripherally surrounded with a foam support assembly for enhancing the mattress construction and configuration. Furthermore, by employing the present invention, a rapid, convenient, and virtually labor free assembly is realized.

A fire retardant pillow top mattress has a base which is covered by a fire barrier material. A ticking covers the fire barrier material. Sheets of these combined materials are formed into a top, a bottom and sidewalls for the mattress. In a pillow top mattress, the pillow top and the gusset between the mattress and the pillow top are formed in a like manner. The intersecting planar surfaces are mated between a flame-retardant treated edge binding tape. The mated surfaces are sewn with a flame retardant thread and the mattress, pillow top and gusset are encapsulated with fire retardant components. The edges of the sidewalls and the mattress cover are serge stitched with a flame retardant thread.

A bedding foundation is manufactured with a cover having a welt cord extending upwardly to create a seal when a mattress is placed on the foundation. The cover is made using a two stage process. During the first stage a sewing machine is used to join a welt cord to a web of border material. In the second stage a second sewing machine sews a piece of non-skid decking to the border assembly. Fullness may be incorporated into the border material to enable the cover to fit around the corners of the bedding foundation with the welt cord being spaced inwardly from the perimeter of the foundation.

A mattress sheet system is provided including a mattress casing sized to receive a mattress in its interior in a close fitted relationship and a mattress sheet that spans the interior when in a fastened state. Cooperative fasteners disposed respectively on the mattress casing and the mattress sheet are located to fasten to one another so that the mattress sheet can be releasably fastened to the mattress casing.

An attachment gusset with ruffled corners and method and machinery for manufacture provides a gusset formed of a continuous strip of material which is pleated at corners or turns in direction of the gusset to form ruffles which are attached to an adjacent layer of material. The ruffled gusset lies substantially flat against adjacent layers of material to which it is attached in a pressed state, and can be expanded to accommodate dimensional structures, such as cushioned pads. The number and spacing of pleats can be adjusted according to the radius of the corners or turns in the gusset. In a method of construction of the gusset, the pleats are formed as the material to which the gusset is attached is turned relative to the sewing point of attachment.

The present invention provides an improved mattress arrangement wherein the outer portion of the mattress body itself includes a deck covering which may be a conventional fabric or sheet of waterproof material for preventing any moisture from passing therethrough and into the interior of the mattress. The removable mattress cover is removably secured to the deck cover about the outer peripheral edges thereof, as by zippers or the like, so that the removable mattress cover can be removed for laundering, washing, cleaning, or replacement. Different and distinct removable mattress covers or pads can be substituted for one another and changed with the season or desires or needs of the individual occupying the bed. Furthermore, the construction of the removal mattress covers may include upper and lower surfaces of natural or synthetic material with intermediate layers of foam materials or fill material and various single layer members or materials, such as sheepskin, or the like, can also be used. Intermediate layers can be disposed between the lower surface of the removable mattress cover and the upper surface of the deck cover, including such members as waterproof sheets and/or absorbent foam pads.
